The plant is running. It is not running at the number.

Almost every modular plant we have walked produces less than it was designed to. Rarely because people are not working hard — usually because one or two stations set the pace for the whole line and nobody has measured which. We model the line, rank what each fix is worth, and either hand you the plan or stay and run it.

The pressures

The order book is lumpy.

Feast and famine against a fixed cost base. Capacity sized for the good quarters, idle in the others.

Custom work eats the margin.

Every one-off variation is absorbed by the crew, unpriced, and the standardization that makes factory production worth doing quietly erodes.

Skilled people are hard to hold.

The knowledge lives in a handful of heads, and when one of them leaves, throughput and quality both move.

New markets are opening faster than plants can respond.

Workforce housing and data center support structures are pulling hard on factory-built capacity. Most plants are not configured to answer.

How we help

  • Manufacturing & plant systemsLine balancing, station design, quality gates, automation planning. A digital twin of the line shows where the constraint actually sits rather than where it feels like it sits.
  • Data systems & digital operationsOne source of truth for cost, schedule and production. If job cost takes a week to assemble and gets argued about, this is the constraint.
  • Architecture, engineering & product developmentDesign for manufacture and assembly — standardizing the product so the line can actually build it efficiently.
  • Business planning & developmentMarket position, capacity strategy, product roadmap, and the financial model underneath all of it.

How an engagement usually starts

With the assessment, or with a week on your floor. We watch the line run, model it, and come back with a ranked list of what to fix and what each fix is worth. Three weeks, start to findings.

After that it splits. Some clients take the plan and implement it themselves — we are happy with that and will say so. Others want us to stay and do the work, which frequently becomes a fractional operating role rather than a consulting engagement. One of our practitioners currently holds an interim chief executive role at a building components manufacturer, so that arrangement is not theoretical.

Two things you can do without talking to anyone

Operational Fitness Assessment

Fifteen questions. Three minutes. No sales call. Scores your plant across process maturity, quality systems, data systems, supply chain and team structure — and tells you the three places we would start.

Know your throughput gap?

Or suspect there is one and cannot name it. Either way, thirty minutes costs nothing.
